Tech Feature: Lightweight Motor-Inverter Marvel

The technical highlight of our presence was our collaboration with Sylatech on a groundbreaking lightweight motor-inverter housing—an engineering feat that dramatically reduced weight while meeting stringent cooling, stress, and vibration demands. 

Faced with aggressive weight and performance targets, we innovated by merging motor and inverter functions into a compact unit featuring advanced internal cooling. This required ultra-thin wall castings, pushing manufacturing methods to new limits. 

Sylatech responded with a 100% sand-printed casting approach, maximizing design freedom while using advanced simulation tools like FLOW3D CAST to model metal flow and minimize risk. The project went through 22 design iterations before locking in a final solution. 

True agility isn’t about choosing between structure and freedom, it’s about using structure to unlock freedom.

Results That Matter

  • 64% weight reduction from the initial design 
  • 47% lower pressure drop than specified 
  • Fully met stress, vibration, and fatigue requirements 
  • Leveraged CFD, FEA, thermal analysis, and radiographic NDT
